Not all years gave hazard lights.. think its 2004 up that does

You can only tell if you open them up.
the K2 is on the left, obvious difference is the metal spacer, the cartridge, the bottom plastic insert, the springs for K2 are slightly shorter and a different shape, the rebound adjuster on the K5 can be unscrewed from the slider, the top unit on the K2 can just be unscrewed from each other, on the K5 onwards there is a retaining clip
the top tube is the K5, the transfer holes are in different places.

You want the paint code for the 400 kat.
My bad.
I assumed the 750 / 1100 paint code.

Sorry.. never owned a real kat.
Back in 03 i did own a gsx1100esd with a katana fairing.
The whole bike was painted bright metallic green.
Bikes from L to R... Mr7/11 - Patrick, mine and PP - Simon
Ps... google will be your friend for the most recent - available - paint for the katana grey :this is for the 750/1100 kat " Mine is in Bright Silver colour code13L coz its the bog standard colour i believe."

Looking at pic 2 and 3: I see a raised edge where i would expect the dust seal to grip on.
I think the rubber needs to go over that bit. The cup will probably go deeper after that.
- Did you make before and after pics?
Please check before going on my first impression

Check if it idles and rev's ok
I read that these can have a problem with that and it is really time consuming to fix the problem

I went to the link you gave me, www.sportsbikeshop.co.uk and checked every 525 countershaft available for Suzuki’s, this is what’s listed: DL1000, DL650, GSF650, GSR600’ GSR750, GSXR600, GSXR750, GSX650F, SV650. Maybe one of these have the same output shaft splines as an 1100/1150 but they gave no specific fitment reference as such.
That is solely due to the fact that 525 is not the standard fitment for the bike, 630 is.
But that is what G1460 already said.

Yes it vents through the cap but not actually via the key bit.
From memory:
Under the small hole under the flip up lid of the cap; there is a rubber mushroom shaped bit acting as the actual vent
That might be slightly disformed.

Have you tried swapping the fuel tap from 3 to 2? Curious if the problem switches
