It may be a stuck float needle causing a flooded carb and an over rich condition.

GSX750 is a plain bearing engine. Check pressure at 3000rpm like Arttu says.

Mk1 bandit fit an 1100 katana, not had it running yet though.

The bottom one in the first picture is for a HyVo chain (no ridge for a roller chain), don't know 100% if it is for a bandit though.

Have you checked your ignition timing and wiring, just seems strange it is on 1 and 4 which is on the same coil and pickup.

If you are confident that the charging system then with the motor running and light on start with one volt meter lead on the battery and then run the rest of the system starting with the starter relay, regulator rectifier, ignition switch, fuse box, ignition module, side stand relay and switch gear looking for a voltage drop, if nothing check the negative side of the of circuit for a voltage drop.

Totally agree, dirty connections act like resistors dropping the voltage to the next component in the circuit.

Could do, if it splays or pulls the forks together then it will lock the forks up as they travel towards the yokes.

If you are worried about vibration the stick some thread lock or hydraulic seal on it, Aluminium plug and pan will expand at similar rates and is also a better thermal conductor.

GSXR 1100 uses an alternator with a rectifier so no need for your regulator rectifier.

The VR sensors are just shown as signal generator attached to the ignitor.

The ports are just higher up, same angle, so standard carbs fit. Not sure which inlet rubbers to use for 38mm carbs as I have only got 36mm carbs.

You don't tee into them, just come off the brass hose tails that the hoses above the blue circled area are connected to. I think I have read some where that you need to wire the rubber connections between carbs, but not too sure.

Swap inside spark plugs to outside, make sure vacuum hoses are plugged, if the plugs were black then try lean off the two inside cylinders on idle mixture screws.

There is normally a "T" between each pair of carbs. All depends on what carbs you have got.

What do the spark plugs look like? Are they wet?

Have you done the usual swap coils and leads?

Bandit has got a resistor in the the ignition switch, are you still using the bandit ECU?

If it gets a good lever pull when not bolted on then it could be something is not inline and is causing the disc to twist, so when the lever is released it pushed the pistons back to far and thus the lever coming back to the bar.
